I had a Smoothwall box running for a while on an old PC I had.  I had
a similar mentality too, I didn't want to fork over (at the time about
80 bucks) for a simple router when I had several older systems just
waiting to die or be useful for something.  In the long run I think I
spent more on electricity though :)  The small box was sucking a
considerable amount of "juice" for such a small task.  I ended up
purchasing a Linksys WRT54G and put DD-WRT on it.  Now I have a lot of
the same advantages of running a full system as my router/NAT/firewall
but consume a lot less power and can put the little box just about
anywhere and not worry about the noise of bulk.
